If you ended with the ribbing around the face opening, I'd recommend taking out the BO and making it about half the length. that should open it up a little bit. But as he grows his head may fill in the hat part and open up the face opening.

Will my bamboo circ needles snap? I think I felt them bending every once in awhile...but then again, some of the stitches were too tight.

I'm going to make another of these for my friend's kids and I'm going to make sure I knit more loose, hopefully that'll help.

They might, try to knit a little looser with them, but if they're a bigger size, they shouldn't be too easy to break.

I see what you mean about the face opening, but perhaps Sue's fix will open it up a bit. It's certainly a cute outfit on an even cuter kiddo! Thanks for sharing!

That's so adorable!
Yes, removing some of the edging around the face will open it up and even eliminating the fold. Take out the edging rows until there's only about 1-1.5" and then binding off will opleave more room. On the next one, you might also knit flat for several more rows before rejoining to knit in the round. That will lengthen the opening as well.
Still, this looks so cute and cozy on your son.

If I increase this part (bolded), would that make the jester points more prominent or larger?

AT THE SAME TIME inc 1 st on both sides of marker mid back on every other row a total of 4-4-4 (5-5) times.
After all inc and dec are complete there are 58-62-64 (72-76) sts on row.
When piece measures 11-12-13 (14-15) cm / 4 3/8''-4�''-5 1/8'' (5�''-6'') inc 1 st each side towards mid front on every other row 4-4-4 (5-5) times.

ETA-- By increase, I mean instead of "inc 1 st each side..." what if I increase 2 or 3 (or more)stitches on each side towards the middle?

These increases are shaping the face opening. If you want to make the points on the hat larger, try adding in stitches midway between the back marking thread and the point where the front marking thread was located. Put markers at these midpoints on each side and increase either side of the marker and see if that gives you the shape you want.
